how far back do you pull? Do you actually pull enough to engauge it? It could be the shifter or the shifter to case lever that is ratteling. Can you feel the noise in the drive line any more or less when accelerating?

I had the exact same problem last year. Get under the truck and check the U Joints for the front drive shaft. mine would a rattling and grinding noise too unless i pull on the lever. the front driveshaft still spins in 2 wd from being turnd by the front diff. So check and see if there is any play in the joints. mine was so bad that the tcase ia had almost a 1/2 of play. booth caps on the joint had come off.

If the t-case has lots of miles on it, its possible that the gears or chain could be rubbing in the case. Make sure the slip shafts slide because it could put pressure on the t-case and the diff. if it doesn\'t slide. My 88 2.8 had that problem, and within a year ended up smoking the front diff pinion shaft and bearings. Also later on found it had damged the t-case also.

yeah how far do you pull the lever? is it just a little and enough to make it stop or what? it sounds like the gears are grinding like they\'re halfway engaged but not locking in. i guess it would help the trace the noise to its origin
